Hi,
Upper limit of thermal spray coatings in general depends on the
type and extent of stress build up with the increasing thickness of
coating. It has been found that upto around 1.5mm thick coating, the
residual stress is compressive in nature which adds up to fatigue
life. Beyond that thickness the residual stress becomes tensile in
nature which reduces the coating life. However stress relief
treatment can make it possible to get a thick coating.
Refer to my 1st book entitled 'Surface Wear - Analysis,
Treatment, & Prevention, ASM International,2001 for further
details.
