This is possible to spray inconel 625.
1)and 2) 3-4 mm is very thick, only way I think to do this is HPHVOF (kerosene HVOF) like JP5000 - wokajet etc. I think it's possible but never do this.
3) I don't think any bondcoat is needed
4-5) I think it's possible but never do more than rectification process.
